A cup rarely fails where buyers think it does

A drink that seeps through the side of a cup after fifteen minutes is almost never a paper problem. It is a barrier problem, and the paper cup coating sits at the centre of it. Every disposable cup that holds liquid carries a thin plastic film on the face that touches the drink, and that film, the paper cup coating, is what keeps water, oil and steam out of the fibre. When the film is too thin, unevenly spread or scuffed during forming, the board underneath begins to drink the beverage instead of holding it, and the wall goes soft.

Buyers almost never see this layer. It is measured in grams per square metre, it is invisible once the cup is rolled, and it does not appear on a packing list. It still decides whether an americano sits on a counter for twenty minutes without leaving a ring. This guide explains what the layer is, what the board underneath contributes, and which two numbers are worth writing into a purchase order rather than assuming.

What the paper cup coating actually is

The raw material for a hot cup is not plain board. It arrives at the factory already laminated: a food grade white board with a polyethylene film extruded onto one face. The film melts under the heat of the sealing tools and welds the side seam and the bottom disc together. So the same layer does two jobs at once, and both of them fail together. It is a waterproof skin, and it is the glue that closes the cup.

That is why a coating question is never only about leaks. A weak paper cup coating can look perfect on the shelf, hold cold water fine, and then open along the seam when hot tea softens the plastic. Anyone comparing PE coated paper cups from two sources is really comparing two lamination specifications, even when the offer sheets look identical.

  • Polyethylene (PE) is the common film in the trade. Reliable, heat sealable, cheap to run, and the reason a cup is not accepted in ordinary paper recycling streams without a separation step.
  • Water based dispersion coatings replace part of that plastic with an acrylic or similar dispersion. Easier to repulp, more sensitive to long contact with hot liquid.
  • PLA is a plant derived polyester used where compostability is required. It behaves differently under heat and needs its own sealing settings on the forming machine.

Paper cup coating thickness: the one number worth asking for

Film weight is quoted in grams per square metre, exactly like paper. In our own catalogue the hot cup range is recorded at 15 gsm PE on the inner face, over a standard laminated white board. That figure is the honest centre of the market for hot beverage service, and it is the number to put in an enquiry instead of the word "coated", which means nothing on its own.

Two supplier quotes can differ by a few grams of film per square metre and look like the same product on paper. In service they do not behave the same way. A lighter film runs faster and costs less to make; it also leaves less margin for the pinholes and micro cracks that appear when board is creased and rolled at speed. If a cup is going to sit under a coffee machine spout all day, the margin is the thing being bought.

Board weight is the second number on the spec sheet

The film stops the liquid. The board carries the cup. Confusing the two is the most common mistake in a first order, because a heavier board does not make a cup more leak resistant, and a heavier film does not make it stand up straight in a delivery bag.

Across our hot cup range the base board sits roughly between 175 and 310 grams per square metre depending on size and family. Small espresso cups do not need much structure, and no amount of paper cup coating would change that. A 16 oz cup, at 480 ml, holds nearly half a litre in one hand and needs a stiffer wall so the rim keeps its round shape when a lid is pressed on. That is a structural decision, not a barrier decision.

Cold cups sweat from the outside as well

A cold drink cup faces the opposite problem. The liquid inside is not aggressive, but the outside of the cup is bathed in condensation the moment it leaves the fridge, and condensation attacks the printed face that is usually left bare on a hot cup.

That is why the cold range in our catalogue is recorded with 15 gsm PE counted across both faces of the board. A paper cup coating on the outside stops the wall from softening in a chilled cabinet, and it stops printed graphics from smearing under a wet hand. If a cup is only lined on the inside and then filled with iced coffee, it will hold the drink perfectly and still collapse into the customer's palm within half an hour.

The practical consequence for a buyer is simple: a hot cup and a cold cup of the same volume are not interchangeable, even when the rim diameter matches and the same lid fits both. Ordering a single wall paper cup for both duties saves one line on a purchase order and costs far more in complaints.

Seam, bottom and rim are the mechanical leak points

When a cup fails in service the liquid rarely comes through the middle of the wall. It comes out at a joint, and each joint tells a different story about the production line.

  • Side seam. Two layers of board welded together through the paper cup coating itself. A cold or badly aligned sealing tool leaves a channel that only opens when the drink is hot.
  • Bottom joint. The base disc is folded up into the wall and locked with a knurled ring. Too little pressure and it weeps; too much and the film is crushed and cracked.
  • Rim curl. The top edge is rolled outward to give the lid something to grip. A poorly formed curl does not leak by itself, but it lets a lid sit crooked, and a crooked lid leaks every time the cup is tilted.

None of these are visible in a photograph, which is the argument for judging a sample by filling it rather than by looking at it. Pour water at service temperature, leave it standing for thirty minutes on a paper towel, then press a lid on and tip the cup. A sample that survives that has a paper cup coating worth ordering. Most disputes about paper cups wholesale orders would end at that test, before a container is booked.

What the paper cup coating cannot do

A barrier layer has limits, and honest expectations prevent most complaints. Polyethylene softens well below the temperature of boiling water, so a cup filled directly from a kettle at full boil is being asked to work at the edge of its range. Brewed coffee and tea served at drinking temperature are comfortably inside it.

Fat is the other stress. Hot oil moves through a paper cup coating far more readily than water does, which is why soup and greasy sauces belong in a container specified for them rather than in a beverage cup. Time matters as well: a cup is designed for one service, not for a drink left on a desk all afternoon and refilled the next morning.

Finally, no coating fixes storage abuse. Cartons stacked in a damp warehouse or left in direct sun on a loading bay will produce soft, oval cups whose rims no longer take a lid, and the cause will be blamed on the barrier every time.

What to write into your order

Turning all of this into a purchase specification takes four lines, and it is the difference between a repeatable supply and an argument after the first container.

  • Film: the paper cup coating by type and weight, for example PE at a stated gsm, and on which faces of the board.
  • Board: base weight in grams per square metre for each size, not a single figure for the whole range.
  • Use: hot or cold service, whether a lid will be fitted, and the highest fill temperature expected.
  • Test: the acceptance test you will run on the pre production sample, in your own words.

Frequently asked questions

My cups hold coffee fine for ten minutes and then the wall goes soft and the customer feels the heat through it. Is that the paper or the lining?

That is almost always the barrier film rather than the board. When the inner film is too light or has micro cracks from forming, liquid reaches the fibre and the wall loses stiffness. Ask for the film weight in grams per square metre and the board weight separately, then repeat the same fill test on the new sample.

I am comparing two offers and both just say coated. What should I ask so the quotes are actually comparable?

Ask three things: the coating type (PE, water based dispersion or PLA), the film weight in gsm, and which faces of the board are coated. Two quotes that differ by a few grams of film per square metre look identical on paper and behave differently under a coffee spout.

Do I need cups coated on both sides, or is an inside lining enough for my menu?

An inside lining is enough for hot service, where the outside stays dry. For cold drinks the outside is covered in condensation within minutes, so a cup coated on both faces keeps the wall stiff and stops printed graphics from smearing under a wet hand.

Can I use the same cup for iced drinks and hot coffee if the volume and lid match?

Volume and rim diameter matching does not make two cups interchangeable. A hot cup used for iced coffee holds the drink but softens from the outside as condensation builds, so plan the two duties as separate items even when the lid family is shared.

Is a heavier paper going to stop my cups from leaking?

No. Board weight controls stiffness, so the cup keeps its shape and the rim stays round for the lid. Leak resistance comes from the film and from how well the seam and bottom joint are sealed. Heavier board on a weak film simply gives a rigid cup that still weeps at the seam.

How can I test a sample properly before committing to a full container?

Fill it with liquid at your real service temperature, stand it on absorbent paper for thirty minutes and check for a ring, then press a lid on and tip the cup. Do the same with a cup taken from the middle of a carton, not only the top one, because forming faults are rarely uniform.

Are coated cups recyclable in ordinary paper collection?

A polyethylene film has to be separated from the fibre, so these cups need a stream that can do that rather than ordinary mixed paper collection. Water based dispersion coatings repulp more easily, and compostable films need industrial composting, so check what the destination market actually accepts before choosing.
