Whether you need that second construction is not a matter of taste. It is a question about how hot the drink is served, how long the customer holds the cup, and what the extra board does to the cost of a full container. Paying for the heavier build across every size on your list is one of the quieter ways a beverage programme loses margin. What actually changes when you move to double wall cups

A single wall cup is one piece of polyethylene-coated board, rolled into a cone, sealed at the seam and fitted with a base disc. The coating sits on the inside so the liquid never touches raw fibre. Double wall cups keep that inner cup unchanged and add a second sheet of board around it, bonded only at the top and bottom. The layer in between is not insulation material; it is trapped air, and trapped air is the actual insulator. Three practical consequences follow. The cup becomes stiffer, so it flexes less when a customer grips it and is less likely to be squeezed into a spill. Where double wall cups earn the extra board, and where they simply add weight

The honest rule is temperature multiplied by holding time. An espresso is hot but is finished in a minute and the 4 oz cup is small enough to hold by the rim. A filter coffee or a tea served at near-boiling temperature in a 14 oz cup is held for twenty minutes on a walk, and that is the case the second layer was designed for. Cold drinks gain nothing thermally; the only argument there is stiffness and condensation, and both are usually cheaper to solve another way. If a size on your menu is never served above hand-warm, the extra board on it is pure cost.

Rim diameter, lids and the inventory you already own

The single most reassuring fact for anyone switching construction is that the rim diameter does not move. The insulated 8 oz shares the 80 mm rim of the single wall 8 oz and the 12 oz. The insulated 14 oz and 16 oz share the 90 mm rim of their single wall counterparts. The second board layer wraps the body, not the rolled rim where a lid seats.

In purchasing terms that means your lid stock survives the change. A 90 mm paper lid that fits your current 14 oz cup will fit the insulated 14 oz. You are not committing to a new lid family, you are not writing off cases of lids, and you can trial the heavier cup on one size without touching the rest of the system. That is the cheapest way to test whether your customers notice the difference at all.

The rim diameter discipline matters in the other direction too. If you are comparing quotations from several sources, ask every one of them for the rim measurement in millimetres rather than trusting the size name. Two cups both sold as 12 oz can carry an 80 mm rim and a 90 mm rim respectively, and the lids are not interchangeable. Board weight is a separate lever inside the single wall range

Before you decide that thin cups are the problem, look at the grammage you are actually being offered, because single wall cups are not all the same cup. Across our own range the board runs from 210 gsm on the small sizes to 310 gsm on the 8 oz and the 14 oz, with 229, 232 and 250 gsm sitting in between on other sizes. The inner coating is 15 gsm polyethylene throughout.

That spread is not cosmetic. A 310 gsm 8 oz cup weighs 8.0 g against 4.3 g for the 210 gsm 6 oz cup, and the difference is felt immediately in how the cup resists a firm grip. Plenty of operations that thought they needed double wall cups actually needed a heavier single wall board, especially where the complaint was flex and lid pop rather than temperature. It is a far cheaper correction, and it does not shorten your available size list.

So the sequence is: fix the grammage first, measure the complaint again, and only then move construction. If the drink is still too hot to hold, the problem is genuinely thermal and no amount of board weight will fix it.

Sleeves and the third option most buyers forget

A single wall cup plus a separate corrugated sleeve delivers comparable insulation and is worth costing properly rather than dismissing. Its advantage is flexibility: one cup body serves every drink, and the sleeve is only added to the drinks that need it, so you are not paying for insulation on iced americanos or on the cups that go straight into a car holder.

Its disadvantages are operational. The sleeve is a second stock line to forecast, store and count. It adds a movement to every hot drink at the counter, which costs seconds in a queue. It is a second printed item if you want a consistent brand look, and the two print jobs have to be colour-matched. Double wall cups fold all of that into one item with one print, one carton and one line on the packing list.

The rough test is throughput and menu mix. High-volume takeaway with mostly hot drinks tends to be better served by the integrated construction. A mixed menu with a strong cold side, or an operation that already buys sleeves for branding reasons, often finds the split cheaper.

Carton count, container loading and cost per delivered cup

The purchase price of the cup is only part of what you pay.
